I suggested a bit of quality time with a belt sander & 1/4" hex key.? Very few people make a hex key from scratch these days. :)

I can NOT believe this thread grew this many legs. If SAE does not fit get
metric allen wrenches. Hell for a metals forum no one is jumping in to
MAKE your own! Weld on some metal to your SAE allen

I have a 6" Craftsman 4 jaw chuck that came on my South Bend 9" lathe, and it takes a metric hex key (Allen wrench) that isn't in most sets of Allen wrenches, maybe a 7mm if I remember right.? A 1/4"

I have confirmed with Harbor Freight that they do exchange broken allen sets for new if the old failed.
Darn fine warranty!

Then you probably need a 15/64th . Good luck finding one at the usual sources. I tried to find one online, and no joy.?

Metric might fit or might not.
Has anybody considered that the chuck is worn out and it is no longer a "Standard" Allen size?

After that many years it is probably worn . I would take a 1/4" allen and a
diamond file and make a tool that fits better.

The chuck is original to the lathe. It dates back to 1930 ish. It was my
friends first lathe as a boy. He was 80 some when I got it. His allen wrench
was 7/32". It feels loose.

15/64 is the between one , I'd take the chuck to the store & see what
fits . Isn't 1/4 " a bit small for a 6 " chuck ? My 4" 4 jaw takes a 1/4
, but the 5 & 6 take larger ones , I'm guessin their

An Oreck XL010-0604 seems to work just fine. That's what was on it when I got it. Walmart has them for under $6 each.?
They probably won't last forever, but I can worry about that later. ;)?

Yes, the switch is on the cord, a couple of feet from the TPG. Cord looks to be 15 or 20 feet long. May try to get that squared away today, if I can. Wife has been particularly sick the past couple of
