A problem is that the old quill bearings are dis-similar widths in my machine. They are stamped 6202 on one and EE5 on the other.

Sizes are 5/8" bore and 35 mm o/d on both but one is 11mm (6202) and the other a shade over 7mm thick (EE5).

Turn the? damaged pully hub to form a mount for a steel pully of the correct size and bolt it on.

I have today found a date stamp, on the base of the table, early October 1942. Anyone know which model it is likely to be, maybe a 63 or 64?

I wish to find a manual, to help with the rebuild. Many thanks.

What are the dimensions of the pulley?

McMaster Carr sells 4 groove step pulleys.

If that was mine I would anneal it then bend it about 1/4 of the way back the repeat the anneal and bend. The two common ways to anneal aluminum are. Oxy accetlene using a fuel only flame coat the part in carbon then using a neutral or slight carborizing flame heat until the carbon is gone then immediately quench in water. Propane torch, coat the part in permanent marker then heat until the marker burns off then immediately quench.?

Since you are using link belts which are very forgiving of misalignment, unless you use the drill press 8 hours a day, I would not worry about it, just use it.

I also have a pulley that is badly deformed that I use with the link belts.

If you make a tapered profile that you can push through that gap and heat the zinc up somewhat you may be surprised.? But don't heat too much or it will be a puddle.

A chipped pulley will throw off the balance and will exert uneven lateral forces while spinning. I can't tell if those forces are within the tolerance envelope of the bearings. You also have to accoutn for the force exerted by the belts when trying to figure it out. They could very well be, thus rendering the issue moot, or they could be just marginal and will reduce the life of the bearings, or they could be extreme and you would need a bearing job at some point in time.

As an aside, I have also more and more been running into ebay sellers
not packaging a shipment adequately. Before I now buy anything from an
internet seller I am going to ask them first how they intend to package
it. Interestingly, I have received stuff from Clausing in a padded
plastic bag, but maybe for hard items like this shipment damage is not a
problem.

Making a test piece out of aluminum is the easiest approach. If it fails over time, at least it buys you some breathing room to source a piece of steel or cast iron to make a better pulley. Or, if the time interval before failure is very long, you might just make another aluminum pulley. Who knows? Give it a shot. Just use somedecent aluminum, not melted coke cans cast in the backyard furnace.?

aluminum would be a good metal for a pulley on a lathe, given the
alleged grabbing action of a v-belt.

Do you have access to a working lathe and a chunk of aluminum to make your own pulley? In the long run, it may prove the best approach.
